Most of the clips and other fasteners- where they had actually bothered to fit them were wrong. Metric bolts used in some places. Who ever the person responsible for assembling this car was needs to find another career!

Once the guards were removed (read- what bolts they had bothered to fit with very few the same and none correct) there was a large gap between subframe and firewall- filled with silicone!
The rear of the car at this stage appears OK. It has some missing bits and some minor paint flaws - but we will endeavour to check all these areas as well and sort what is incorrect or needs some extra detailing.

The front suspension has been rebuilt by Pedders - it will all come apart for detailing ( powder coating) and reassembled using the correct hardware. Much of whats here can be used again. Some of it is bloody woeful- like the zip tied brake lines!

When this car goes back together- it should turn out as detailed as Scotty's. Don't panic Micheal - it will all go back together...

Once we started knocking back the very rough paint job on the subframe we were surprised to see how much effort had been put into the repairs - well effort in some places to repair with metal - the rest was just bogged up!

This picture tells it all. The rust had been cut out and replaced with steel - no argument there- except note the rust around the edges of the repair.

Everywhere we looked - there was more rust. This is a common problem and with the expense of a replacement subframe- and the likely hood it would also be rusty - we elected to repair this one.

Poor rust repairs are only part of the issues - take a look at how they got the subframe off! These are worse than the pictures show - we will have to fill these heavy cut marks with weld to remedy this butchery.

We are not sure what they were trying to achieve by bogging up the rusted 'ears' where the subframe attaches to the fire wall- apart from the fact its not seen - its a recipe for disaster with somewhere for moisture to colonise and speed up the rust

The only way to fix these areas properly is to remove them entirely. Its simply not good enough to just add a patch where rust is visible - because this is what is lurking underneath!

With the other side also removed - it proved to be little better. A quick removal with an air chisel takes away the bulk of the affect ed member - leaving us with just the attachment flange to remove.

Entire sections that were once replaced have to be redone. Before anything is welded back in place - the majority of the rust is cleaned away - then later it will be spot sand blasted to be rid of the remaining rust.

Its quite a complex shape around the steering box so this patch took a fair while to make fit properly. Here it is all ready to be oxy welded in place.

The gearbox legs had to be unpicked to fix the rust hiding in behind. We chose not to use the aftermarket legs to repair this subframe - preferring instead to make more accurate repairs by fabricating our own parts.

This is just one of many patches we made from new steel to accurately fit the existing subframe. This way we know we wont have issues getting the subframe to fit again and also we can be sure we have addressed all the rust - not just some of it.

NEVER assume just because its factory its going to be correct- in this case the was 10mmm variation in the holes location. This is possibly due to being manufactured in different assembly plants - despite both parts being from HG's

The old speaker holes need to be filled to return some integrity to the doors - every time the window was wound - the door was flexing. Thankfully some parts from donor four door cars came to the rescue - but had to be reworked to suit.

It may have been swapped during an earlier minor smash repair years ago or it may have been swapped by an unscrupulous third party that was attempting a restoration before it came to us.
Many parts that Micheal had gathered over the years have been stolen, swapped or just lost whilst its was in the hands of other shops.
The good news is this subframe repair has yielded great results - the panels now actually fit the car without ridiculous gaps or elongated holes required. Now its off to the powdercoaters along with many other parts.

Sure the Zinc platers can take care of that for you - at a cost - but for best results and to be sure of what the outcome will be- it pays dividends to prepare this stuff before going to the platers

It seems that it was OK to let water come into the boot after driving through the first puddle... hence why it was rusting .
With a few good coats of tint black primer - this boot area is starting to take on a new appearance- even if its a bit hard to see! The final pint will be Satin black - so if the boot floor is ever scratched- there will only be satin black primer under

The floor inside the car has received a tidy up and a stipple coat of stone guard- in black of course. The dash has its first coat of satin black primer on as well.

This pile represenst the zinc plating. A huge effort has been put in by all concerned to to get these parts collated, cleaned and in some cases restored. The zinc plating and powder coating is all done at Custom Coatings at Brendale.

So in short - I didn't have to wait for Michael's parts to come back from the platers - I had plenty in stock. Note the armature on the left is nice and coppery looking. Note that the one on the right is burnt - that's what came out of Micheal's car.

The under side of the bonnet is pretty hairy - and had been painted a disgusting gloss black - thus highlighting the hairiness. Graham has sanded it all back and here he is prep washing the surface ready for priming.

The gold that was on the car was incorrect - the tinted primer is now closer to what it should be. If the car is ever scratched- it will have a similar colour under the paint - thus not making the scratch as noticeable.

To ensure a good key - the parts are sanded first with a disposable 180 grit sponge pad. After this a thorough cleaning with prepwash removes any contaminants.

A full can of VHT Chevy Orange engine enamel was used on the tappet covers- inside and out. There is a trick to painting this stuff- lots of light coats and plenty of heat from the lamps. It must be applied over bare steel-as it is designed to do. I h

It must be applied over bare steel-as it is designed to do. I have always used VHT products on our engines. The trouble with finishing in two pack is that its not designed for high temps and can flake off later - plus hold in engine heat. No primers are used under this enamel either - we found its longer lasting straight onto the bare steel- primers are not heat resistant.
In a few days these covers will have dulled off slightly. We will push out any remaining small dents , rub them back lightly and give them another few coats - that's the secret to a good enamel finish - take your time.

To be totally sure no dust gets into the paint - everything is carefully back masked leaving only the areas to be painted exposed. The beaver is the exception - as it has to go black later on - there is no point double masking this area or a thick edge

When they pulled it down is was a mess and required a full rebuild. The steering system is from a HT Holden - its much beefier and NOS parts that actually fit are still available. The draglink system Michael previously had was all new - but built from cheap Chinese parts that required ill fitting washers to take up the difference on the ill fitting Chinese tie rod ends! Not to mention the wrong steering arms were also being used.

The retainer replaces the neutral/reverse switch in the Monaro. The zinc tube in a normal column would be the shifting tube and as its not need in a Monaro, its fixed in place with this retainer.

The rear of the car had the most panel repairs -if you look down the bottom where we had to replace a whole inner and outer rear 1/4 lower sections. Because the car has been painted previously in two pack - there was no need to re prime the whole car

The heater core is from Michael's poorly rebuilt old heater. The inside flap mechanism is now sporting a new foam and foam was also used as per original on the heater core ends to support it inside the box - the box- no rattles this time!
The heater motor is even detailed and rebuilt- something no one else seems to do. The bearing mount was removed prior to zinc plating - here the parts are all laid out to go back in. The felt is oil soaked.

This is what the motor housing looks like assembled. The armature is also checked for ease of turning inside this mount - often a wet sanding of the armature shaft is required to allow for smooth running.

The armature isnt just given a sanding down - its important to clean the grooves in it as wel to be rid of carbon build up. These grooves provide an air gap -which in turn is what provides the motor's torque.

Yep! It not only works but feels quite powerful and torquey! The fan has to be pressed down the shaft a little more to clear the heater housing when its installed.

Inside the heater you can see the flap with its new foam and the new heater core. The two halves of the heater have been sealed with black butyl mastic -the closest thing to the original grey sealer we can source.

[late edit] Be sure the heater flap is installed the coorect way up. Shown here in this pic the flap appears to be upside down. However it is in the relaxed position as there is no cable fixed to hold it closed. I seem to recall that once installed and running that I had to pull it apart and reposition the flap so it shut off correctly.

The sorting of minor systems parts continues. I always get spares powdercoated - and for good reason - this allows us to pick only the best parts for final assembly. Note the flogged out holes on the rear shock mounts in the foreground. Luckily I have a pair of good ones we can use.

This is not the most opportune time to be doing rectification work - so the rest of the car has to be entirely masked off - just for two small areas to be fixed.

Sometimes issues raise their head at the 11th hour. With the car rubbed down for the application of stripes and clear coat - it became quite obvious there was something wrong with the shape of the front guards.

Remember the car had been panel beaten and painted at another shop prior to it coming to us. The area has now been fixed by removing a large square of unnecessary bog - by wet sanding no less! No heavy sanding scratches will be seen in the final finish.
Heat lamps were used to cure the primer so shrink back later on can be minimised.

To top it off the previous repairer saw fit to square up the other side as well to match this crap. I guess he was figuring two wrongs make it right - well it didn't - find yourself another occupation if you think this is acceptable!

Another area of rectification is the Chrome- some of it was terrible or simply not done. Its depressing to see what $600 gets you these days in Chrome plating - but it was worth it!

This Chrome plating was done courtesy of new management at QLD Chrome plating. Our other Chrome plater at at Caboolture has closed the doors for good.
I'm happy to recommend speaking to Ravi; an eager to please Indian guy who truly knows his stuff when it comes to plating.
So for those who had been staying away from this business- like myself- now is the time to go and give this bloke a go. You wont be disappointed.

There were some other parts that required fitting such as indicator and high beam lenses and the blackout panels in behind the new plastic control scripts. Net result of a few hours delicate work - a new looking dash fascia.

No new parts are yet available for this system - so its a case of trial and error using the best second hand parts we can find. This washer system should work now.

The engine and box ( 253/ trimatic auto) have turned up from JP racing. The bare front end is secured with the engine mounts. That's all bolted together and put onto a wooden pallet with wheels

The front end cradles are susceptible to rusting - this car will be on Irish roads so every bit of rustproofing we can do is a good idea.

The anti crush tube for the gear box mount required some blasting and brazing to give it some integrity back again. Its an item not seen - but its got a job to do.

The engine/ gearbox now have the front end and gear box mount bolted firmly in place. The car can now be raised and lowered without obstruction.

After a fair amount of jiggling and alignment- the car can be lowered over the driveline- Ala factory style.

The driveline is now home as is the front end. This is by far the best way to fit a motor and box and avoid chipping paint.
With the front end in the car - time to start assembling that system. I was lucky enough to score some new coil spring insulators.

The entire draglink has also been replaced. The previous shop had actually used a new Chinese draglink - and even that was put together using excessive flat washers to take up the slack! This drag link is from a HT - its far beefier than HG and NOS

Note the use of the PROPER bracket for the calliper steel brake line to mount onto.

The front brakes are also now rebuilt and complete. The rotors were new from the last build so while not shiny - have seen no use either. The calipers have been rebuilt properly this time around by TBS with new pistons and seals - the last 'rebuild' was just a joke - one had actually seized!

The diff has been rebuilt and is now sporting a newer and sportier gear ratio - 3.36 - replacing the 2.78 lazy gears. The shocks were also new from the last build so were returned for now. The handbrake cable is new and the rest of the system zinc plated to match.

Once again - a bit hard to see mostly satin black parts in a dark shed- but the transformation from what this once was is now apparent. The sway bar is now fitted - after being painted properly this time in two pack to match the springs- a far cry from the rattle can paint job full of runs and inclusions it had before.

The bonnet is now completed and due to lack of safe storage places around the shed- the best place for it was on the car. The grill has been replaced and painted in GTS livery - badges are yet to come. The once ill fitting stone tray has been repaired and repainted - it too is now safely on the car. The red sway bay can be seen now but wont be once the bar is back in place.
Once again - not easy to photograph black parts- but the correct Roebuck grain satin black hoodlining is now in place. The strip of lining below the back window is yet to turn up - its seems to be a regular thing - that bit of important vinyl never sho

The hard part is I had to buy a bag of assorted grommets from Clark rubber- and make my own - the end result is very good- the hours of effort involved in making a special trip to buy parts and having to come back and manufacture them is hard to explain away in shop hours spent. But without such parts - the job isn't done properly.

..and its now fitting snugly all the way along. The problem with these cars is age and abuse weary them- then repaired items tend not to fit onto repaired panels- so this is another area where unforeseen time has to be spent on rectification.

..and its now fitting snugly all the way along. The problem with these cars is age and abuse weary them- then repaired items tend not to fit onto repaired panels- so this is another area where unforeseen time has to be spent on rectification.

The restored fuel tank in place - the light is playing tricks with the tank colour- its actually not blue but silver. The filler tube has been zinc plated and there is a new sender unit fitted- after a lot of swearing at its fat seal!

Carpets aren't carpets - so beware of cheap imitations. Get a professional to install them if you are not experienced and you will get a first class result every time with Knox Auto carpets.

While the trimmer was doing his thing - I concentrated on fitting the fuel lines back into the car. The sender unit is new as are the hoses to it and clamps. Luckily I also had a new grommet in stock - so that wound up in here as well.

At the business end - the fuel filter is a new 1/4 inch Cooper unit - this is far better than using the normal Ryco Z14 5/16 I.D unit as that reduces the size of the fuel flow. the Z14 filter I replaced wasn't that old - and was nearly choked w

At Michael's well advised request - we have replaced the Comfort gas soft cock shocks with something more suitable- Koni adjustable. These will make a huge difference to his driving experience. All starting to look new under here at last.

Yes I have yet to touch up the sump Michael! I am still waiting on the starter motor to arrive so I cannot fit the dust cover to the gearbox just yet. However I have trial fitted his extractors to check they are going to be suitable. These are one of the very few items I was able to reuse- they had to be tidied up as the idiot who built the system last time must have been having a bad week and had shoved pipe up the extractor ends at an awkward angle. I have tig welded from the inside some collector flanges so if the system has to removed later- it can. Its off to the exhaust shop next week for a full custom Mandrel stainless 2 1/2 inch system. This is why we have not fitted doors and guards to the car as yet - to make it easier to work on and less panels to damage during transit and any work carried out.

The right bolts are sourced for the right application. These are panel bolts and this particular original type incorporates the washers - it takes a lot of hunting to get enough to do the whole car!. Most HK/T/G Holdens only used these sparingly - mostly across the front stone tray - but later HG's used them almost exclusively through out the vehicle.
One disadvantage of using a quality SLR camera is it picks up muck the naked eye wont usually see- like the buffing compound you can spy here. Aside from that - this picture is about showing the proper way to seal the rear gutter trim to the body.

(Don't ask me where to get the stuff - what we have here is older than me!)

Items like the door locks- which now work have my favorite- the raised edge gaskets. The door handles ans mirrors have the same type gaskets - these look far better than the stamped rubber sheet type that's normally used.

I might have to drag out the hot glue gun to keep tension on the trim tabs inside the console that hold the stainless mouldings on. Only so much pressure can be put on the retaining tabs as the plastic body isn't very strong and the tabs are very hard

Annoyingly some of these issue don't surface until assembly time- at least we took the time and effort to correct it - not just handed it back looking less than right.

All the glass in this car is now new. The side glass was supplied by Rare Spares- the transport companies kept it circulating for quite some weeks! You would think that glass is one substance known to man that you would try and minimise the shipping of!

The new front glass looks right at home with the new door cards. These can be tricky to get to fit and stay in place. I use longer clips at the top of the door card to allow the card to clip home properly. Note the new GTS badges - these are also made

The new front glass looks right at home with the new door cards. These can be tricky to get to fit and stay in place. I use longer clips at the top of the door card to allow the card to clip home properly. Note the new GTS badges - these are also made by Rares- and the shortcoming there is they have ineffectual clips to retain them - so hot glue on the back of the card where the clip goes keeps it all in place.
The rear is now looking more complete. The trimmers stopped by and installed the front seats. Everything used is new or completly reconditioned- nothing second hand. I installed the rear seat, all door cards and rear cards and scuff plates myself.

Some seat belts yet to be installed but the rear cards with reconditioned ashtray and recondtioned arm rests look quite smart. The repro industry has come a long way with making these items- the fit and finish is pretty bloody good- if not time consum

The correct screws to use are not countersunk - the scuff plates use a wafer head screw as the holes have a flat area for the seat to seat onto. The counter sunk recess is just make sure the screws are kept below the level of the plate. The scuff plates

Thanks again to Competition Coatings at Rocklea for their outstanding job on the ceramic coating of the engines pipes. The rest of the system unfortunately was too large for coating - so we ended up having to polish that.

From the underside the pipes look fantastic and add extra detail to an otherwise often neglected part.

Aside from the performance benefits - the Ceramic coating will also help keep heat away from components such as the starter motor and its wiring. Yes I have noted there is a grease nipple still missing on the idler arm- that's away at the zinc platers a

Michael wanted bigger, better and brighter exhuast tips so to that end he now has an exhaust six hundred and eleventy three feet tall. And two of them! I'm pretty sure this is what he wanted. We just need to find the right skyhook to attach it all to.

This took a team of us over 8 hours to re do - a lot effort but well worth the effort.
Also the front is in need of settling down - bear in mind the car has yet to be started and road tested.
The silhouette of the Monaro is hard to go past. The lower blackouts on the HG sort of hides the shape a bit - earlier models aren't ashamed of showing off their lower bits.

Even the front look the business- the chrome bar is just enough to break up the blackouts. Wiper arms are yet to come - we are waiting on the wiper springs to return from zinc plating.

The colour differences between the two become quite obvious- The HT is screaming its hues and the HG is being a lot more quite about it. Two different paint approaches by the factory - yet both are attractive in their own way.

A timely package turned up- the correct rear seat belts - so while the trimmer was fine tuning the rear seats - we took that important window of opportunity to fit the belts. Now it takes two blokes with the right amount of industrial swearing to get the seat belts and rear seat squabs all in at the same time without tangles. To make it more interesting -the performance was repeated several times until the rear seat position was dialed in where we could see no unsightly gaps. We got quite good at it in the end.
